my rebuild
hi
after numerous chats and discussions at stafford i thought i should finally get round to posting some pictures and information. might take me a while.
started 1-10-2011. MT 500
basically started with a box of bits, probably 50% complete. no engine, forks, rear wheel and lots of small items. most were in poor condition cosmetically.
my aim was a full restoration, completely by hand keeping the bike as standard as possible, slight mods to the weak links, i.e. wiring , 3 phase mod etc, fittings
i also had a reasonably tight budget, so begged, borrowed, swapped. i would like to thank everyone that helped out, favours will be returned if they haven't allready.
stripped all metal components back to bare metal, even the ones that had about a dozen coats of paint. painted with red oxide , than 2 coats of drab green.
to contradict myself i was going to have the lot powder coated, but after talking to the late jim burns at stafford 2011, he advised me that to restore to original, they was not powder coated, so his advice was to use a small decorating roller. i was a bit dubious at first, as my painting generally is not brilliant. to my surprise i think the finish is very acceptable, to the point where a friend i work with, came around and commented "you made a good job spaying that", obviously i was well chuffed.
the wheels, rear shocks, handlebar levers, front & rear brake drums where cleaned up manually with wire & abrasive wheels on the drill,
these were sprayed with simoniz black enamel and have come up really well.
all plastics were cleaned up, stripped of all paint with nitromors, wet and dryed and 2 x coats of olive drab, with the roller again
anyway started assembly with the frame, both sections, centre stand, swing arm with new bearings,
rebuilt forks with new seals, new headstock bearings, handlebars, wheels with new bearings, rear drum bearings, new brake shoes front & rear, new rear drive sprocket & cushion drive.

Looks brilliant George, you'll be challenging Minter in his quest for perfection.
Keep the story and pictures coming, it's great to see these bikes being restored to their former glory

have been putting off putting on here, struggle a bit with computers.
trying hard with the pictures, they dont seem to go in the right order, but i'm sure you get the meaning.
main aim was to get another one restored and on the road rather than the graveyard forever.

Latest update, wiring harness.
I think most of us would agree the wiring harness is a major weak link, probably due to age.
My idea was to make my own, trying to elliminate the weak links. The harness i had , had been chopped about and had parts missing, it was also was in very poor condition.
Woodruff kindly lent me a complete mt500 wiring harness, so i had someting to work from.
This harness i pinned to a board and labelled all cables from the wiring drawing.
For the replacement of the main harness, i used 12 core multi strand motor cable, cross section of each cable 1.5mm, this cable is supposed to be very tough and durable to vibration etc. All the cable are black but numbered, these i cross referenced to the wiring drawing and started my own drawing. I then added 2.5mm cable for the ignition feed, and the feeds to the relays that i added for headlight and heated grips. I have also upgraded the regulator to a honda 250 so all 3 phases can be used. This has been fitted under the headlamp to aid cooling like the mt350.
I have tried to elliminate most connectors, like the big square plug inside the headlamp cowl.
Most cables from the multi core go straight to the items, i.e indicators, switchgear, rear lamp, brake lamp switches, neutral switch, etc
A replacement waterproof 6-way blade type fuse box is fitted near to where the air box is.
I could then use a seperate fuse for the headlamp and heated grips relays, this also leaves 1 spare way for an auxilary socket.
Leds are fitted to the instrument warning lamps.
The wires that run near/behind the exhaust have been placed in stainless flexible conduit.
All connections, like the left hand switch gear have been soldered, heat shrink wrapped and insulated. The harness was then placed in insulated harness wrap, hopefully this can be seen in the pictures.
With regards to the earths, i have tried to stay away from the frame earthing, i have linked all the earths and returned to the battery. i have earthed the frame, coil, engine etc just as a safe guard.
I hope i have explained this reasonably well.
I have not tried it in anger with a battery yet, but i have tried it with a 12v transformer, and everything seems to work as it should.

problem is nick, its sort of custom built to the bike, although i originally copied the mt500 harness, i finished it on the bike. it also took me on and off about a month. so if you give me your bike for a month i'll have a go.
